People tell me time and time again that they are afraid to modify their bike’s harness to fit new accessories. After some digging, the mistake is usually the fear of connecting the wires to the bike harness. While cutting a wire harness shouldn’t be taken lightly, it should only be attempted if you’re sure which wires to cut — for example, by obtaining a factory service manual — the process isn’t actually that scary.

Wire bonding is the process of physically connecting two or more wires to form a mechanically strong electrical path. This can be done in a few different ways. Mechanical connectors that physically connect wires together or to a common conductor are the simplest, but they take up more space and some types are prone to failure. Soldering uses a hot soldering iron to heat the wires to a temperature that melts the solder, which when cooled ensures a strong physical connection and conductivity. However, soldering is also a big hassle for beginners. Don’t worry, splice wires are perfectly acceptable if done correctly.

The root of the fear of joining is usually ignorance of welding, apparently believed by many to be only performed at midnight, during the full moon, by practitioners of the dark arts. Fortunately, the idea is silly. Anyone, even someone with shaking hands like me, can learn to solder with minimal blood and treasure.

Mo Wrenching: How To Properly Splice Wires

The faucet is evil incarnate. The piece on the right cuts through the insulation of the wires, which can damage the wires inside. The vibration of the A can loosen the faucet and cause intermittent connection failures, or just pop off the wire.

The most common connectors you’ll find in aftermarket kits are screw-in taps. These are the tools of the devil. Throw them away, learn to solder or use Posi-Lock connectors, they’re a bit pricey, but I haven’t been able to do it yet. Using a Posi-Lock connector, strip about half an inch of insulation from the ends of the wires, but do not twist the individual wires. Slide the plastic ferrule over the end of the wire, then screw the ferrule and wire into the Posi-Lock body until finger tight. Repeat for the other end of the wire. This produces a sturdy electrical connector that I’ve used for years when there isn’t enough room for soldering. I also use Posi-Locks as wire connectors in locations where I may need to occasionally disconnect the splice.

The reason bugs are evil is simple. While you’d think they’d make the connection easier just by clipping it in place, they could also cut some of the actual wire, making it weaker, more durable, and more prone to failure. In addition, high-vibration environments make joints more likely to loosen and cause intermittent, hard-to-find failures.

A decent 40-watt soldering iron is less than $20, but I recommend one with a toggle switch and built-in stand. If you’re looking for a sale, they’re available for $35 or less. You want some solder wire with a diameter narrow enough to melt with the most common wire on s, usually 18 for most uses. I usually buy solder without a rosin core, preferring to use a small amount of flux on the bare wires, then heat them up and apply the solder.

Proper Wire Joint And Soldering 3 Way

Pigtail connectors are used to route wires back next to the wires they are connected to. A good example of when to choose a pigtail or butt joint can be found here.

You should learn how to solder on things other than wiring. For this article, I’ve chosen red and blue 18 gauge wire to make it easier to see how they fit together. When splicing wires, you’ll typically include one of three types of splice: a butt splice, where two wires are joined into one continuous wire; a pigtail splice, where the wires are next to each other; and a tee splice, where the second One thread is brought into the middle of the second thread.

This 3-way connector inserts the red wire into the middle of the blue wire. Here’s an example where poor quality taps are commonly used. Don’t give in to temptation. While it can be challenging to solder wires in a line, once glued, this splice is safer than any crimp connection.

The first two connections require removing about half an inch of insulation from both ends of the wire. The ends are twisted together to create a good mechanical connection between the wires. Alligator clip holders can be made or purchased to hold the wires in place while the iron heats up.

All three joints are wrapped. Sometimes, however, tape is your only option in the limited space you have to make joints.

Before touching the wire with the tip, melt a small amount of solder on the tip to tin the tip. This helps spread the heat when the tip touches the wire. When melting the solder on the wire, try not to touch the soldering iron with the solder. Instead, let the iron heat the wire enough to melt the solder. Putting the soldering iron under the wire allows the heat to travel upwards as gravity pulls the molten solder down. Capillary action plays an important role in the distribution of solder throughout the joint. Touch the soldering iron and solder in several places on the connector to make sure they are evenly distributed over the wires. While you want the solder to cover most of the joint, try to avoid leaving large solder balls on the joint. It looks ugly and makes the joint bigger when covered with tape.

After the connector has cooled, cut any loose wires that may have passed through the tape or shrink wrap. Then wrap it with electrical tape or shrink wrap to prevent any accidental grounding to other wires or connectors.

Continue to practice your soldering technique until you feel comfortable with it before trying the tightest spaces.

While you can start with a simple single temperature soldering iron and a roll of solder, I’ve found that investing in a variable temperature soldering station pays off. First, they usually have a handy place to put a hot iron between uses. No more burns on the workbench. Second, they can also have a sponge holder that makes it easy to clean the tip before starting a new joint. Another tool I recommend is the Helping Hand that holds the strings in place while working on the bench. It makes life so easy.

My hands are not very steady. So when I have a few wires to solder, this tool is worth the money – all for less than $10.

When working on a bike, it’s a good idea to place a piece of cardboard between the wires to be soldered to protect the other wires in the harness.
