This month we will be fixing the rusted door. Perhaps due to lack of maintenance and/or poor design, areas like the bottom door are prone to becoming clogged with all sorts of foreign matter. Add water or steam and things tend to absorb moisture and it’s only a matter of time before the metal starts to oxidize. Rust does not burn and although it may last for years, it will eventually release from the last filler. Do not worry; The good news is that it’s all metal and can be recycled.
Step 1. It might look like a few small holes from the outside, but you can always bet it’s a lot worse where you can’t see. Before any break-in, the door is assembled and fitted to the car, as is the adjacent panel. This is an important part of the process for the area that is about to be repaired to ensure that the repaired part is properly repaired on the car.

Step 3. Cut the outer skin and fibers the right way to get at the thing here. This will allow the seams to be completely cleaned and require less welding
Step 4. Once inside, we can now check if the door needs minimal skin and/or work on the interior frame. It looks like the corner will do, so it’s time to move on
Step 5. The best way to remove surface roughness/rust is sandblasting. Another option is to use a metal wheel and anti-rust treatment, but sandblasting is better. Make sure the blade is away from the edge of the outer shell as it can cause friction
Step 6. After blowing, you can sometimes get lucky and not find a hole big enough to fix. Today is not that day; The new interior is quickly fashioned using hammers, sandbags and anvils
Rust On Bottom Door Seam. Repair Or Replace ?
Step 8. It’s time for the fab patch. Sometimes the piece is cut enough that you can trace around for a replacement part, and sometimes a thin piece of paper that is along the edges is enough to get a realistic model. This patch is a little finicky, so hand wrapping the gas cylinder before a little intervention with the wheel and counting the edges is enough to fix the press. After scratching, a copper primer is applied to the back of the patch
Step 9. Compatibility test. This is where pre-labeled card templates can come in handy. When you’re happy with the patch drying, two small welds hold the material in place while the door opens back onto the panel. Once the alignment is confirmed, the edges can be worked with a hammer and a mallet. We press the patch attachment firmly against the existing body, as it will be TIG welded; If you are going to MIG you need to leave a 1mm gap. Tapping the beach will produce low bass. It is important that they fit correctly in the ears, as it is absolutely impossible to use any panel perfectly next to the ear
Step 10. At this stage, anti-rust products can be used on the inside of the board – not to be confused with wax or similar; they are recommended after the color has faded. With so many rust protection products available these days, a good repair should last a lifetime

The task may seem difficult, even enough to stop construction in its tracks. But usually, rust patches can also be very useful, leaving you with a good base to build on. The key is the right mindset. Repairing Rusty Car Door Corners
This is impossible. The old saying should be “nothing but death, taxes and rust on the sheet metal of your car”. And that’s especially true here in Toronto’s perpetually humid weather and salty winter roads.
Rust can shorten the life of your car. You will need to replace it soon and it is expensive for you. But you can keep your car on the road for a long time if you learn how to fix car rust.
Before we begin, you should know that it is best to be indoors in a well-lit, well-ventilated garage. And prepare for at least one day to do the work.
You may already have multiple monitors in your toolbox. Ones that won’t be available at your local hardware or fitness store.
The 7 Steps In How To Fix Rust On A Car
Wear a long-sleeved work shirt and trousers. Wear safety glasses throughout the process and use an oxygen shield whenever you go/sand and work with paint and/or primer. Even surface rust can clog and cause damage.
Use masking tape and newspaper to cover everything around the rust you want to remove. Leave a few inches of space between the edge of the field and where the mask begins. Do not remove on screen. Early spray and mist can travel deep in the air.
Depending on how bad the rust is, use sandpaper, sanding blocks, or a heavy-duty sander to pick out the rust and paint down to the bare metal. If you need to fill a hole due to rust, first fill the area around the hole with an etch primer and let it dry. Then mix the filler body according to the instructions on the package and fill the hole. Design as best as possible according to the shape of the case. Let it be completely.
With a paper grit of 150, the surface sand is smooth. A second sanding with 200 grit paper will help. Wipe the sanding area to remove dust and dirt. Once dry, apply a full coat of primer in a thin layer, allow to dry and sand with 200 grit paper to smooth the surface. Repeat the pre-sanding process up to three times. After the final application, sand the area with 400 grit paper. When you are done, the area will be free of dust and dirt.
Repairing A Rust Hole In A Car
Once the area is clean and dry, you can apply the paint. Apply thin layers to prevent paint build-up. Allow the entire job to dry, sand with 400 grit paper and clean the area. Repeat the painting/sanding/cleaning process three times.

Underneath the outer layer of metal, I found that what I thought were additional layers of rusted metal that had chipped off were actually dense foam pads. I scraped the rest of the metal shavings off the foam. I then taped off the area and sprayed it with rust remover.
Per the cans instructions, I let the rust treatment sit overnight before proceeding. (Rust processing continues, dry black.)
The second day I also sanded the area and removed the paint around the hole to prepare for construction. I used 60 grit sandpaper to get the rust off completely.
At this point I used patch body mesh (bondo brand) to fill the hole, replace the missing metal and give the bondo room to stick.

I used regular scissors to cut the joint to the correct shape and then began to drill a hole between the metal and the foam. I had to pour a little more metal foam on the bottom with the help of a screwdriver. Since the area is bent, I have to form a patch as I work, and getting the back corner (top left) takes work.
